In a happier world I could just change the target and mostly use conditionals to set blocks of material as "large screen only" or "phone/tablet only." But after five years of using Flare the big boss rejected the idea of using the output that way.

There's no way of doing that in Flare itself - getting one topic to automatically join/load the next.
But you could just have one very long topic, and you can set up the TOC to automatically insert the sub-headings from the topic.

If you just don't want the log file to be put in the output folder, you can change where log files are saved in File > Options > Build > Log Destination.
This works for regular builds, but I haven't checked that it works for madbuild too.

I'm still using FontAwesome 4.7, and it works fine for me in PDFs using Flare 2023r2.
As Nita mentions, you need to install the TTF file in Windows for all users.
I can't comment on later versions of FA or how you set them up.

When you select Use TOC depth for heading levels , you also need to set the mc-heading-level on your heading styles.

I've checked CPU/RAM/disk usage when it happens, and it can occur when the PC is running well within its limits.
For me, it's usually a cumulative problem that builds up over time - once it starts happening, it seems to steadily get more frequent in that session. So I'm thinking it's a code issue ...
