James our company has a few problems with the current dotnet viewer (similar to what you encountered). I would recommend reading some of the other posts about the issues that people are finding. I don't think there are many solutions yet.
We are very keen to move to dotnet but issues like yours ...

It sounds like a very similar issue. And whilst not the correct solution in the short-term we've decided to use DotNet output with Feedback Server as our primary reason for getting FS was as an internal review process (and it's working quite nicely although there's a few enhancements I'd like to see ...

Our software works under Windows 2000 but we don't officially support it (and a first response would be to upgrade to XP or above).
Like others, we have some clients using Citrix apps and I think there are very few clients using Windows 2000 with the majority are at least on XP.

I'm running Win7 RC at home and have Flare 5 installed and haven't had any issues at all.

I love FF, but standards dictate that the feedback process must use IE.
I cannot recall whether I've seen the issue using FF yet (dismissed the issue when we were using the trial software).

Any chance that there are spaces or CRLF? Those get counted as characters and may cause the message to appear. Other than that, I'm as surprised as you are.

Question: Why do I get this message on some topics but not on others?
I have some htm topics that are 50 characters long and whilst it doesn't seem to work on those, at the same time it doesn't seem consistent (as I have other projects with long topics and it does work on those).

Using Flare v5.0 I get an object reference error when building both webhelp and dotnet. I have created/edited new skins, new tocs, new outputs. Same error.
Error is:

I get this same error message when I run Flare via Citrix (which I don't generally do - normally I'm running it locally but if I do any work from home I generally login this way and that error message appears). I haven't done anything about it but it might be a firewall issue as the STart Page ...

I run Flare 4.2 in Vista 64-bit and the only issue that I find is that compile times over a network is slowish but I'm not running any large scale projects (well, 500 page PDF output -- is that large??). Your users need to have the ablitly to write to the registry, I know that most madcap applications write to the registry on first run, and your non-admin people may not have that right
